What is lost foam casting process?

Lost-foam casting is a type of evaporative-pattern casting process that is similar to investment casting except foam is used for the pattern instead of wax. The lost foam casting techniques take advantage of the low boiling point of polymer foams to simplify the investment casting process by removing the need of melt the wax out of the mold. Compared with investment casting method and sand casting techniques, lost foam casting is one of the most cost-effective and environmentally friendly metal casting process for creating complex and intricate metal parts by using a foam pattern that evaporates when molten metal is poured into it:

Create the foam pattern	Create the foam pattern: The pattern is made from pre-expanded polystyrene (EPS) that is heated in an aluminum die to expand and fuse the beads. The pattern can be carved, machined, or created using injection molding.
Coat the foam	A ceramic refractory coating is applied to the foam to protect it from the sand and create a barrier
Compact the sand	The foam pattern is placed in a flask and surrounded by unbonded sand, which is compacted using a vibration table.
Pour the metal	Pour the metal: Molten metal is poured into the flask, causing the foam to evaporate and leaving behind the metal
Remove the coating	Remove the coating: The refractory coating is removed to expose the metal part.
Surface treatment	Sandblasting and machine process.

Disadvantage of lost foam casting

Lost foam casting has a few disadvantages, including: high pattern costs, easily damaged patterns and non-reusable molds.

A cast iron castings is typically made from gray iron as it is the most common cast iron due to its good castability, machinability, and vibration damping properties, although in situations requiring higher strength and impact resistance, ductile iron might be used instead.

Gray cast iron	ASTM A48 Standard Specification for Gray Iron Castings, for example, ASTM A48 Class 30, ASTM A48M class 35, ASTM A48 class 40, etc.	More brittle but has better vibration damping and is generally cheaper than ductile iron.
Ductile cast iron	ASTM A536 Standard Specification for Ductile Iron Castings. ASTM A536 grade 65-45-12, ASTM A536 Grade 80-55-06, ASTM Gade 60-40-18, etc	Offers greater strength and ductility, making it suitable for applications with higher impact loads.

Ductile cast iron grades

Ductile cast iron: ASTM A536 refer to the standard specification for ductile iron castings. ASTM A536 Grade 60-40-18 is a nodular iron with a mostly ferritic microstructure and mechanical properties comparable to low alloy steels.

ASTM A536 Grade 65-45-12 is a nodular iron with a ferritic and pearlitic microstructure and mechanical properties comparable to low alloy steels.

ASTM A536 Grade 80-55-06, relating standards SAE J434C D5506 or ISO 1083 500-7, is a nodular iron with mostly pearlitic and smaller amount of ferrite microstructure.

ASTM A536 Grade 100-70-03, named pearlitic ductile iron, includes graphite spheroids in a matrix of pearlite. The pearlite matrix is comparatively hard and has high strength, combined with good wear resistance. This is combined with average ductility and impact resistance.

ASTM A536 Grade 120-90-02, named Martensitic ductile iron, has low to zero pearlite formation due to specific alloy additions, and can be quite hard and brittle in its untampered form.

Gray iron grades

GG20, also known as EN-GJL-200, is a grade of grey cast iron known for its excellent machinability, heat and corrosion resistance. GG20 is with a machinability rating of 127% and hardness 205 HB. The typical chemical composition of GG20 cast iron includes approximately 3.2-3.65% Carbon, 0.5-2.4% Silicon, 0.5-0.8% Manganese, and a maximum of 0.10-0.30% Phosphorus. The remaining percentage is primarily iron, with other elements present in trace amounts.
